I think i have found the answer myself within the Clymer manual.... now just to read it a couple of times and then adapt it to not having the BMW jigs....

Getting those splines repaired will be a very expensive operation. I would only attempt it if I had no option and there was no way I could replace with a new or secondhand.

I would just get a secondhand rear drive in good condition and replace the seal and O ring which is very easy to do.

I have just spoken to my local mechanic who took a look at the bevel drive, he reckons that it's ok, but to replace the driveshaft end of it, and keep it lubed properly.
I am keeping an eye on ebay for a replacement but there is nothing that i can see at the moment...

hey twincarb ...someone .(i think motobins ) does a replacement ferule/spline for the end of the shaft .

basically you machine the end off and reweld the new part on .....just be carefull doing this, i bought a reworked one and found it to be about 5mm too long ...basically it was hitting the pinion nut in the bevel box .....so being a real nutter ....got out the angle grinder and hacked off the excess...its been good for maybe 4,500 ks so far.

i can tell you the metal that is used is really tough stuff .

so like most things ....measure it all before ....whats that old rule ...."measure twice ....cut once"

Here's the link to the 'Bins driveshaft page for K Bikes. You have to hunt round a bit there but it'll pop up. Click on the blue line that pertains. It shows the complete unit or the end bit you, or someone you trust, weld on.

But I think the phrase is supposed to be "a splash of wine for the food and two splashes for me"...or maybe that's why the driveshaft ended up being 5mm too long in the first place!?

I saw the replacement splines on there and think thats the route that i am going to go down, I wouldnt trust my welding but there is a machine shop which is just down the road from work that i will get to do it for me.... I will measure the final length of the shaft before i take it in and then when it is returned!....

Better safe than sorry....

I am in work tonight, unfortunutly the company browser doestn like motobins site coding so cant put my order in tonight! hmmmmm Sad

next job is going to be getting the gearbox off the engine and have a look to see how it is holding out fingers crossed i will have a whole bike back together clean and working as it should do!

Any idea how close to the pinion nut the shaft reaches in normal use?
